Does anyone know the trick for removing a Zadi lock barrel from a metal sleeve? I've already got the special removal tool (red key in the pictures) and this works great to remove the barrel on all my other doors - boot, water filler, toilet access door etc., but I can't seem to get the barrel out of the main door!! I've already dismantled the door lock so I'm just down to barrel in it's sleeve (see first pic below), and I should be able to remove the barrel like in the second picture, which is the one I removed from the toilet access door. Thanks!

The key when inserted into the lock brings the teeth inside the lock flush with the outer cyclinder, barrel can then be slid out.
Is main door lock same part number as the other ones?
Maybe more wear on main door lock, can only suggest wriggling it (the lock that is) while trying to pull it out.

Thanks Joda, yes main door lock has same key # as one of the others, only noticeable difference is it has a metal sleeve rather than plastic one. I think you're right, it may be a bit more worn, or because of the metal barrel one of the tumbler mechanisms is catching on it preventing removal. I'll try wriggling more!!

Solved it! After another hour of fiddling and wriggling, I eventually discovered there is a 'secret' key position, about 25deg from the normal key withdrawal position, and only when you withdraw the key at this position, then insert the red 'tool', will the lock barrel release. This only applies to the main door lock with the metal sleeve, all the others release at the normal key withdrawal position. Anyway, now I can proceed with my plan to remove all my assorted barrels with different key numbers and replace them with a matched set so that everything on my van has the same key!
you would think in this day and age the builder of vans would do that from new instead of having a bucket of keys, your a patient man, I would have used a number 10 (10lb hammer)

Yes it did come that way originally, but with upgrades and repairs over the years I was left with three different keys, so wanted to get back to the original one-key situation. I first talked to my local caravan repair shop and told them what I wanted to do, but was met with a blank look and a shake of the head, so I set about finding out how to do it myself. First thing I found out is that my original key numbers are specific to the van manufacturer, so I couldn't get new barrels to match. So the alternative was to replace them all with a new key number. Sets of matching barrels with keys and the barrel removal tool are readily available on Ebay, so then it was just a case of being able to remove the originals, but unfortunately these things don't come with instructions! Patient? Maybe. I just treated it like one of those puzzles you get at Christmas with the interlocking rings or the wooden box with the secret compartment

You may be right about it being an extra security feature, as it's only the main door lock which has the 'secret' access position, and I guess that's the most important one. As for anyone being able to remove a barrel, thankfully not, as the lock has to be unlocked with the original key first before the removal tool/key can be inserted, the barrel removal tool will not work on a locked barrel. That prevents anyone just buying the removal tool off Ebay for fifteen bucks and opening every door with it! It also prevents the bone fide owner changing the lock if he's lost the original key, unfortunately!

Judging by the reaction of the caravan repair shop, even some people in the trade don't know it's possible to do this! There's very scant information on the tools out there, and it seems some people in the know try to limit their availability, for example one caravan lock supplier I contacted would only loan the tools out with purchases of barrel sets rather than let people buy them and keep them. But then you can get most things on Ebay these days...
Edit: I should add for anyone else thinking of going down this route that all my locks are from the one manufacturer - ZADI - and the tool I've got only works on their barrels. I believe other lock makes have similar tools - I've seen ones for FAP and VECAM advertised which are other popular lock systems on caravans, but if you've got a mixed bag of different manufacturers locks on your van then you won't be able to re-key them all to one key as they're not cross compatible.

So I take it the red key can open all of our boot lids etc without the original key?
No, it's not a 'master key', it's only a barrel extraction tool. You still have to unlock the boot first with your normal key, and then the red key will allow you to remove the barrel from the lock, to replace it with a different one to match your others for example. If your boot is locked, the red key does absolutely nothing at all, so you're safe!
